Double Layer vs. Fusion (MSL) Drop Stitch: What’s the Best Construction for Your SUP?

When it comes to inflatable water sports, the language can be rather confusing. Marketing departments will use words like “Double Layer,” “MSL,” “Fusion,” and “Double Skin” to talk about the same thing or, worse, to hide bad technology.

I want to clear the air as a manufacturing owner who has switched from manual gluing to machine lamination during the past 15 years.

It’s not only about the price when you have to choose between Traditional Double Layer (Glued) and Fusion Technology (MSL).
It’s about figuring out what your brand is all about. Do you put saving weight first? How long will it last? Or only the profit margin?

Let’s get rid of the jargon and see what’s really going on with the engineering under the PVC skin.

The Old School: Traditional Double Layer (Hand-Glued)

This was the best “heavy-duty” board for years. To make a board rigid, we would take a drop stitch base with only one layer, cover it with liquid glue, and then put a second sheet of PVC fabric on top by hand.

The Pros:

  • Rugged Feel: These boards are heavy and feel solid.
  • Simple Repair: The construction is simple, which makes it a little easier for rental centers to fix things in the field.

The “Hidden” Cons: The adhesive is the problem. To connect the second layer, a 10’6″ board needs a lot of glue. This adds about 1.5 to 2 kg (3 to 4 lbs) of “dead weight” to the board.
Also, glue is the weak link. Chemical adhesives can break down when they are exposed to a lot of UV light and heat, which can cause bubbling or, in the worst cases, delamination.

Manufacturer’s Insight: We still make this for some rental fleets that are on a tight budget and don’t care about weight, but it’s becoming outdated technology.

The New Standard: Fusion / MSL Technology

The industry changed a lot around 2016. Fusion Technology, which is also known as MSL (Monocoque Structural Laminate), altered the whole process.

How it works: A sophisticated machine heats the raw drop stitch material and the second layer of PVC to the right temperature instead of a person brushing glue on the core. Then, under a lot of pressure, they are forced together.

According to principles of thermoplastic welding, this creates a mechanical bond where the two layers essentially become one single, reinforced material.

The Strategic Advantages for Your Brand:

  1. Weight Reduction: You can save up to 2kg each board by taking off the adhesive layer. Your consumers will notice this when they take the board to the water.
  2. Cosmetic Perfection: Machine laminating gets rid of the “orange peel” texture and air bubbles that hand-gluing can leave behind. The surface is smoother, which makes your UV-printed logos look clearer.
  3. Torsional Stiffness: Fusion boards are usually stiffer at lower pressures since the material is already under tension when it is laminated.

Which One Should You Order? (The Business Decision)

This is when I put on my consultant hat. It depends on who your end consumer is what the “best” technology is.

Scenario A: The “Budget Rental” Fleet Traditional Double Layer would be okay if you’re renting out a beach hut that pulls boards over rocks all day and sells them after six months. It is hefty, but beginners may feel better about it because of how “thick” it looks, and it costs a little less.

Scenario B: The “Premium D2C” Brand Fusion (MSL) is required if you sell to fans on Amazon or Shopify. Why? Because the weight of the package affects the shipping cost.
A lighter board costs less to ship. More importantly, people today read reviews. You will lose the deal if your board is 3 kg heavier than a competitor’s Fusion board.

Final Thoughts
